Customer wants me to make him a hatchet

A buddy/customer of mine is wanting me to make him a hatchet and i really have no idea how to approach this. my first thought was to get a slab of .250" thick 4" wide by 18" long 440C and harden it to 57RC with a slack belt grind blade. Is this a large enough chunk of steel to make a hatchet out of or do i need more width? and what about thickness? i would rather not use .250" and instead use 5/32" but i am not sure if that will be thick enough to withstand all the impacts?

I'm sure 5/32" would work, but I wouldn't want to use it. I think it would likely be too light to do any serious work.
 
well I havent used D2 before but it is a air cooled steel isnt it? so i could plate quench it like i do stainless? i may be interested in trying that, it will be a few weeks before i start on this project

From what I've seen the monolithic style with a knife type handle hatchets like Ruana and other traditional designs are 3/8 stock.
