    If you going to be buying a vfd then I too would recommend a 3 hp motor. It seems like they can be had for the same or sometimes less money. So why not?     Putting it in motion prior to powering it up would make it a bunch easier than starting on the static load? Any guesses how heavy it is?

    I would take it apart again. Taking out a screw might have dislodged a washer and this might be the source. If not, call the tech dept of the motor manufacturer and have them help you.
