I prefer to forge my blades, I have a portaband, but use it for other purposes. I'd be tempted to get out the 4 1/2" angle grinder with a cutting disc, then grinding wheel if I was going to rough cut one out and get it close enough to put to the sander.

Seems a much simpler technique then drilling and filling the slot, or even milling (if I had one) I only hopes it works as well as I am hoping : ) .

Those are awesome, really like the handle profiles on the top 2. What is the handle material on the 1st one? It looks great. I think the feather pattern on those first two would have just been over the top!
